The Institute's evil plan is to expand underground and ignore the surface with their unlimited fusion energy allowing them to enjoy a life of luxury with their robot slaves and super-tech?

I mean, that's actually a practical plan.

Not a particularly world changing one but it works.

Of all Fallout 4's plotholes, I was stunned this is the one they chose to repeat. There's an entire Season of Fallout 76 devoted to a group of scientists kidnapping people, turning them into Super Mutants, and re-releasing them in Appalachia for SCIENCE.
 
I’m convinced that the Institute only created synths so they could have robot sex slaves. That’s really the only use that synths are more suited for versus more specialized robots.

I don't really see why you wouldn't want human shaped robots. Most tasks that you want robots to do are the ones that humans are best at doing. It's not like they have a need for tanks or planes down there.

The goal is to replace human labor so you create human-shaped laborers.

Well, exactly what tasks do they need doing? Digging? Build an excavator bot. Cleaning? Build a roomba. Factory assembly line work? Robotic arms work just fine. Using a computer? If you’ve got that kind of advanced AI, the computer can do everything itself. I just can’t think of many uses for human laborers that can’t just as easily be filled by a Robobrain or Mr. Handy. Granted, synths are more adaptable than other robots, and can use any kind of technology designed for human use. But I hardly think that justifies using them as your primary labor force. At the very least, their human-level intelligence is overkill for the kind of menial slave labor the Institute seems to be using them for.

Not to mention how stupid it is to give your slave army sentience and a need for basic sustenance when you could just be making Assaultron-like robots that have human agility as @Hardboiled Android pointed out.

The argument you're making is all for specialized tasks and equipment that requires space and manufacturing versus making a "one size fits all" for human labor. As you say, they're human shaped and can use human tools. If you're going to make a "one size fits all" jack of all trades robots then they're the best people for it.

They failed to make something human looking with Nick Valentine and DIMA so they got Shaun to clone the Synths from and use them to scavenge, sabotage, and spy on the people above so they can get whatever supplies they need.

Yeah I get what you’re saying. After I posted I thought about how the fact that synths are more like clones than machines might mean that they take less resources (namely, metal) to manufacture. And their infiltration capabilities are certainly useful.

At the very least, the Institute should be lobotomizing them or something when they’re just using them for menial labor. The spies can be smart, but the slaves don’t need to be so self-aware.
