I can see that the yellow thing is way out of place and does look ugly, but why don't you like it?

I seriously think its the best thing to go on a T-Shirt since Vaultboy/Pipboy (Whatever the fuck you want to call him)!!

The yellow thing on the hat was a star untill I vectorised the pic and it lost all it's detail. Here's a fixed version:

I don't think it would work without the smile but I might give it a try when I get some more free time.

Hey, that's not bad. I think I'm going to make it my avatar on the official Fallout forum (if they ever open one).
 
Fixed the mustache a little. I'll think about making shirts. I'd like to do screen prints but I have little time and I'd either need to learn how to do it myself or get my brother to help. Does anyone know of a high-quality T-Shirt website? The only one I know of is Café Press, and I'm not sure if there are better options.

You could go to a local T-Shirt printer. If you deliver that png they should be able to make a decent shirt from it.
