Good news, I mailed the guy pics and he said he'd send me replacement parts free of charge. That's a lot more than I was expecting. It won't be in time for Halloween but I'll have to make do.

Looks awesome. 10mm also, I really love that one. You should post how you made that one too. About PipBoy - inside wiring isn't a problem when you fit it on your arm (I mean, when you fit it, I get it). I've seen plenty of good replicas, but most had a problem with inside wiring sticking out everywhere.
What will you do with these items beside the halloween costumes? Also, why has it to be the retarded Pipboy 3000 instead of the proper one? :/
Pretty much I just bought a Nerf Maverick (http://www.thinkgeek.com/geektoys/warfare/943c/) from Wal-Mart and spray painted it black. Then I did some dry brushing with "chainmail silver" Warhammer paint that I picked up at a hobby shop. The gun was my first attempt at doing something like that. Some modding videos on YouTube. No wiring here but I'm just using an iPod touch and don't have any of the lights installed. Probably continue to improve my costume over consecutive Halloweens and likely wear them to PAX East. Playa don't hate. Because Fallout 3 is my favourite from the series :-p
Interesting is that no one has ever tried making some sort of PipBoy2000 replica, using information they have and their imagination... I haven't seen any at least.
If you think about it, a post-apocalyptic Pipboy might look kinda janked up and be held together by shoelaces. They aren't exactly making more of those in the year 2281.
